5 Detailed Interview Questions & Answers (Engineer / Sr. Engineer – QA – Metallurgy)
1. What is a QAP, and why is it important in steel pipe manufacturing?
Answer:
A Quality Assurance Plan (QAP) is a structured document that outlines the sequence of inspections, tests, acceptance criteria, and responsible authorities at each manufacturing stage.
In steel pipe production, a QAP ensures:
- Compliance with customer specifications
- Alignment with codes/standards (API, ASTM, ISO)
- Transparency during third-party inspections
- Reduction of rework and NCRs
A proper QAP maintains traceability and acts as a control document for quality at every step, from raw material to finished goods.
2. What is the difference between QAP and MPS?
Answer:
QAP (Quality Assurance Plan): Focuses on quality checkpoints, testing, frequency, sampling, and acceptance criteria.
MPS (Manufacturing Process Sheet): Explains how the product is manufactured — process steps, machines, equipment setup, tooling, and sequence.
Both complement each other: the MPS defines the method, while the QAP ensures quality at each step.
3. How do you prepare a Raw Material Technical Specification for coating?
Answer:

- Coating type (FBE, 3LPE, 3LPP, epoxy)
- Surface preparation requirements (Sa2.5 blasting, anchor profile)
- Powder/PE/PP material grade, density, gel time, thickness range
- Adhesion, impact, bend, holiday testing parameters
- Acceptance criteria as per standards (CSA, ISO, API)
- Storage, handling, and shelf-life requirements
This ensures compatibility with pipeline operating conditions.
4. How do you ensure document control in QA?
Answer:
By implementing:
- A master document register
- Version and revision control
- Controlled access and approval workflow
- Uploading documents in a DMS/ERP
- Restricting unauthorized edits
- Regular audits to remove obsolete versions
This guarantees traceability and prevents errors due to outdated documents.
5. Explain the purpose of a Bend Data Sheet.
Answer:
A Bend Data Sheet provides details for pipe-bending operations, including:
- Bend radius
- Angle of bend
- Allowable ovality
- Wall thinning limits
- Heating/cooling requirements
- Compliance with standards
This ensures bends meet design parameters and do not compromise pipe integrity.
6. How do you handle discrepancies between customer specifications and internal standards?
Answer:
I follow this approach:
- Highlight discrepancies in a comparison sheet.
- Discuss internally with engineering and QA heads.
- Seek clarification from the customer.
- Finalize customer requirements as priority unless technically unsafe.
- Update QAP/MPS accordingly.
This avoids future disputes during inspections.
7. What are the key tests performed on steel pipes?
Answer:
- Tensile test
- Flattening test
- Guided bend test
- Hydrotest
- Impact test (Charpy V-Notch)
- NDT (UT, RT, MT, PT)
- Chemical composition analysis
- Hardness
- Dimensional checks
These tests ensure mechanical strength, ductility, weld integrity, and compliance with standards.
8. How do you prepare a Quality Control Process Sheet?
Answer:
It includes:
- Process steps
- Inspection points
- Measuring instruments
- Sampling plan
- Acceptance/rejection criteria
- Operator/inspector responsibility
- Control plan linkage
This sheet ensures uniform quality control throughout production.
9. What is the significance of WI (Work Instruction)?
Answer:
Work Instructions define:
- Exact method of performing a task
- Safety precautions
- Machine settings
- Inspection tools
- Sequence of operation
They reduce operator errors and enhance process standardization.
10. Explain hydrotesting in pipe manufacturing.
Answer:
Hydrotesting checks pipe strength and leak tightness.
Process includes:
- Filling pipe with water
- Pressurizing to specified value (as per API/ASTM)
- Holding pressure for specific duration
- Checking pressure drop or leaks
This ensures the pipe can withstand internal pressure during service.
11. What is traceability, and how do you maintain it?
Answer:
Traceability links final product back to its raw material and process data.
Maintained through:
- Heat number tracking
- MTC mapping
- Barcode/RFID
- Batch-wise QAP, inspection reports, NCRs
This helps in audits, warranty claims, and NCR investigations.
12. How do you deal with non-conformances (NCRs)?
Answer:
Steps include:
- Identify and record NCR with evidence.
- Segregate and quarantine material.
- RCA (5 Why, Fishbone).
- Implement corrective & preventive actions.
- Update QAP/WI to avoid recurrence.
- Close NCR after verification.
